Before you choose a shell size, a plating, or a coupling style, you have to answer one question: what contact size does each circuit actually need? The contact is where the connector does its work — it carries the current, mates with the opposing pin, and determines how many circuits you can fit in a given shell. Get the size wrong and you either over-engineer (paying for a size 12 contact where a 22D would do, losing half your density) or under-engineer (a size 22D signal contact forced to carry power it was never rated for).
MIL-DTL-38999 and its commercial equivalents (Airoadcon J599, Amphenol, TE Deutsch, SOURIAU) all use the same SAE AS39029 contact system, with contact sizes designated by number. This guide is the reference sheet for those sizes: pin diameters, current ratings, compatible AWG wire gauges, maximum insert density, and the traps that trip up even experienced designers.
Every removable crimp contact in the MIL-DTL-38999 / AS39029 family falls into one of these sizes. Current ratings are per-contact, sea level, 25°C ambient, 30°C temperature rise — the single-point conditions every datasheet assumes.

These numbers are the connector's capability, not your design target. See the current-rating reality check below — at 85°C, altitude, and full bundle loading, a 23 A contact may safely carry only 8–9 A.
A crimp contact does not accept "any wire." The barrel is machined for a narrow range of conductor sizes. Crimp a wire that's too large and you crush the strands; too small and the barrel never grips the conductor, producing a high-resistance joint that can pull out under vibration. This is the practical mapping:

Size 22D is not a typo for size 22. It's a distinct, newer contact. The legacy size 22 used a pin of roughly the same 0.76 mm diameter, but with a larger barrel and shoulder. The "D" designates the modern high-density variant — same mating pin geometry, slimmer barrel — introduced so manufacturers could pack more contacts into the same insert. This is why the highest-density D38999 inserts (up to 128 contacts in a shell size 25) are all 22D.
Why it matters:
M39029/58 (pin) and M39029/57 (socket).25-61 (61 × #20) cannot be re-populated with 61 × #22D — the cavity geometry differs.Bigger contacts carry more current but consume more insert area. The maximum number of contacts that fit in each D38999 shell size shows exactly how steep that trade-off is:

These are the practical maximums for single-size inserts. Mixed arrangements (e.g., 3 × #12 power contacts alongside 24 × #22D signal contacts) are the norm in real designs and are defined by the specific insert arrangement code — see our D38999 part number breakdown for how to read those codes.

Not every "contact" in a 38999 insert is a simple power or signal pin. For RF and high-speed differential signals, the same shell and insert system accepts specialized contacts:
These contacts consume the same cavity as a power contact of the same size but carry signal, not bulk current — so when a datasheet lists a "size 8" contact, confirm whether it's a 46 A power pin or a coaxial RF contact before you design around it.
